download avidemux pretty straight forward to use

Open the first video file if it asks about building a VBR time map click yes, yes for rebuild frames if it asks, if it asks about packed bitstream select no.

When that first part has done click File and select Append and choose the video file you wish to merge choosing the same options as the first, when that has done press ctrl+s and select where you would like to save giving a file name and file extension of the video file like merged.avi it will then merge the files and output to where you requested.

Hope this helps.

Much quicker and easier than the method I used to use, I've got one that won't copy the audio though, it's xvid with AC3 audio...any suggestions?

I think that's the issue i've got as well. I keep getting an error message which mentions xvid audio and there seems to be a lack of software out there which can help.
